Automotive lighting applications require mold micro-features with increasingly higher surface finishing, especially for optical lenses and retroreflectors. In this work, micro-milling experiments were conducted to obtain different mold surface finishing for prismatic retroreflector. In particular, a novel experimental campaign on electroless-plated nickel phosphorous (NiP) was performed in order to reach polished mold surface. Cutting parameters effects on surface topography of mold micro-features were experimentally characterized and optimized. Moreover, the different mold surface topographies were replicated on polycarbonate injection molded retroreflectors and their effects on the optical characteristics was characterized by spectroscopic ellipsometry. The obtained results show that micro-milling of electroless-plated NiP can substitute polishing in the fabrication of high surface finish mold micro-features.
